Rex Harrison, in "My Fair Lady"....
It was rumored that he had one of the first miniture microphones wired into his tie, and that he "sang" live, on every take...

Non-musical actor - Renee Zellweger in Chicago.

The rest of the cast is amazing, but most of them had some experience (I think)...

Ohhh totally ! I LOVED Chicago, especially the Cell Block Tango. We did a remake for a show with my improv team. It was very fun, but very hard haha...

I also liked Uma Thurman impersonating Ula in The Producers in 2005. The embedding is disabled, but you can see it here :

And finally, Fergie had singing experience, but no musical/acting experience. And she did an amazing job in Nine. I think she did the best number of the movie...

Surely, if they are starring in a musical and singing, they cannot be a 'non-musical actor' (with the possible exception of Rex Harrison, who could not sing a note and simply talked his singing lines).

Colin Firth in Mamma Mia...only a few seconds' worth of him solo at the beginning. Certainly not as cringe-worthy as Pierce Brosnan.
